Photorealistic rendering is Isaac Sim's distinguishing capability. RTX ray tracing produces images with physically accurate lighting, shadows, reflections, and refractions. Iterative solvers used by most real-time physics engines trade accuracy for speed, meaning that friction and contact behavior can vary with solver parameters and timestep settings. Careful tuning of contact parameters against real-world measurements is essential for sim-to-real transfer in manipulation and locomotion tasks.
Soft body and deformable simulation is needed for applications involving cables, fabrics, biological tissue, or compliant grippers. FEM (Finite Element Method) based simulation provides accurate deformable body physics but is computationally expensive. Position-based dynamics (PBD) offers faster but less accurate deformation simulation. A policy trained across this diversity of simulated conditions learns to be robust to variation, and real-world conditions become just another sample from the training distribution. The key engineering decision is which parameters to randomize and over what ranges — too narrow and the policy is brittle, too wide and it cannot learn effectively.
System identification takes the opposite approach: making the simulation match reality as closely as possible. This involves measuring the physical properties of the real system (motor constants, gear ratios, friction parameters, sensor noise characteristics) and configuring the simulation to match. System identification produces more accurate simulation but requires significant measurement effort and may not capture all relevant physical effects. The best results come from combining system identification (to get the simulation close) with domain randomization (to handle the residual sim-to-real gap).
Progressive transfer starts with training or testing in simulation and gradually transitions to the real system. Structured Domain Randomization (SDR) constrains randomization to physically plausible scenarios rather than completely random configurations. Objects are placed on surfaces respecting gravity, lighting comes from plausible directions, and camera positions correspond to actual robot configurations. SDR produces training data that more closely matches the real distribution while still providing diversity for robustness.
Mixed training combines synthetic and real data for best results. A common strategy is pretraining on a large synthetic dataset and then fine-tuning on a smaller real-world dataset. The synthetic data provides broad coverage of object appearances and viewpoints, while the real data calibrates the model to actual sensor characteristics and environmental conditions. This typically achieves better performance than either pure synthetic or pure real training alone.
A digital twin goes beyond simulation by maintaining a synchronized virtual replica of a physical system that is continuously updated with real-world data. In robotics manufacturing, digital twins of robot workcells and production lines provide operational visibility, predictive capabilities, and a platform for testing changes before implementing them physically.
Virtual commissioning uses the digital twin to test robot programs, PLC logic, and system integration before the physical equipment is installed. The robot controller and PLC run their actual software, but instead of commanding physical hardware, they command the simulated equipment in the digital twin.
